Achieving sufficient thermal performance for electric batteries demands sophisticated management. This substantially affects battery energy storage capability, longevity, and electrochemical performance, especially under extreme operating conditions. Therefore, battery thermal management systems with dual phase change materials are proposed to passively dissipate heat during normal operations at two distinct temperatures attributed to winter and summer average temperatures. Moreover, active liquid cooling is introduced at extreme operations like fast charging. Experimentation was employed to validate equivalent circuit models, along with enthalpyporosity and simplified models for different designs. Additionally, four different designs of cylindrical and hexagonal enclosures and serpentine channels are proposed to optimize coolant volume, module volume utilization, and thermal performance. Furthermore, surface cooling and tab-surface cooling are explored to investigate the design and constraints of the proposed designs. A real thermal efficiency parameter (ηth-real) is introduced to normalize the systems’ performance to cell loads and capacities. The proposed designs validated their passive cooling adequacy at normal operation, best represented by 1C of discharge. Serpentine liquid channel with hexagonal enclosure design resulted in lower cell-to-cell distance by 3 mm and 1.442 mm in serpentine channel sides and other sides, respectively, compared to cylindrical enclosure designs. Moreover, surface cooling resulted in ηth-real of 91.6 % compared to 88.4 % for tab-surface cooling, justified by lower thermophysical properties of dielectric fluids required in tab-surface cooling at 2C of discharge and 25 ◦C
ambient temperature. Consequently, serpentine liquid channels with hexagonal enclosures using surface cooling are recommended for optimized volume utilization, power consumption, and thermal performance.
