Heat exchangers (HXs) are fundamental components in all HVAC&R systems. Recent advancements in computational fluid dynamics, finite element analysis, optimization algorithms, etc., allow researchers to apply primary heat transfer surface optimization to achieve highly compact HXs which do not require fins. Such HXs feature reduced size, weight, cost, and refrigerant charge while maintaining or improving system-level performance and thus reduced environmental impact. In this paper, an approximation-assisted optimization framework for HXs with shape-optimized, non-round tubes is utilized to optimize a condenser for an R290 system. Preliminary simulations show that the optimal HXs can achieve at least 20% reductions in airside pressure drop and envelope volume, at least 20% reduction in material volume, and more than 30% reduction in refrigerant charge. These improvements are expected to facilitate the adoption of flammable and mildly-flammable refrigerants.
